"You're talking about the amalgam of aliens that he gets stuck in for most of the original Ben 10 series? Kevin first winds up in that form in the Season 2 episode "Framed". It happens toward the end of the episode where he's fighting Ben and his powers go wonky, trapping him in that mixed form. Evidently between Ben 10 and Alien Force he finally finds a way to return to his true form, but his powers must have shifted in between, causing him to absorb materials to armor up with rather than absorbing energy like he did originally. As for his older form in Ken 10 having the same alien conglomeration powers as he did at a kid, evidently between Alien Force and that future time something causes his powers to revert back."
